The diffrent euro bill sizes are (supposd to be) a feature, not a bug.
They ere designed to make it easier for blind or vision-impaired people
to distinguish the denominations. IIRC, they also have slightly raised
areas that are shaped differently for each denomination.
Overall, the US is something of an oddball with respect to banknotes:
our bills are all the same size and color. The euro is following an old
European tradition of different sizes and colors. 30 years ago we lived
in Holland and at that time, the 5, 10, 25, 50, and 100-guilder notes
were all different sizes - larger size = larger value. The design colors
were strikingly different, too: bright red, green, orange, etc. And
IIRC, the notes had raised dots, perhaps 1 cm diameter. 10-guilder had 1
dot, 25 had 2, 50 had 3. 5-guilder had no dots.
